Short answer: what feed mill automation covers and costs
Feed mill automation is the control layer that runs intake, batching, dosing, mixing, pelleting and out-loading from a stored recipe instead of manual operator judgement. A complete system has four parts: field level (load cells, VFDs, sensors, actuators), PLC control, SCADA/HMI visualisation, and batching and formulation software with traceability and reporting.
Budget roughly USD 60k–150k for a PLC and batching package on a 2–5 t/h mill, and USD 250k–600k for full SCADA control on a 10–20 t/h plant — typically 8–15% of total mill equipment cost. Retrofitting controls onto an existing mill usually costs 40–70% less than a new control system and is commissioned in phased shutdown windows.
Below: the control-system layers in scope, what a retrofit actually involves, and how batching software is specified in an RFQ.
Which feed mill page answers your question?
A feed mill decision splits into four separate questions. Each has its own page here, so you can go straight to the one you are working on instead of reading the whole cluster.
| Page | Question it answers | Use it when |
|---|---|---|
| Feed mill cost | What will this mill cost, and what sits outside the equipment quote? | You are building a budget, a board paper or a financing file and need CAPEX bands by capacity. |
| Feed mill projects (turnkey) | How is the project scoped, contracted and delivered? | You are deciding turnkey versus equipment-only and need the plant sections, timeline and tender structure. |
| Feed mill automation you are here | What control, batching and traceability level should I specify? | You are writing the control-system scope, comparing PLC/SCADA offers or costing a retrofit on an existing mill. |
| Feed mill equipment | Which machines belong in the line, and mash or pellet? | You are fixing the equipment list and feed form before an RFQ goes out to manufacturers. |
Working numbers next? size the feed tonnage first, check financing routes or send your mill scope for a managed RFQ. HatchMatch manages buyer RFQs and supplier matching after an internal review — it is not an open marketplace and does not connect buyers and suppliers automatically.
Batching automation ROI & cost estimator
Size the business case before you specify the system: what tighter dosing tolerance is worth per year against an indicative control-package CAPEX, and how many months that takes to pay back. Then carry the resulting mill scope straight into the full feed-mill cost calculator.
Expected case USD 217k per year across dosing give-away, micro over-dosing, rework and operator time.
- Ingredient give-away
- USD 126k/yr
- Micro / premix over-dosing
- USD 38k/yr
- Rework & off-spec batches
- USD 41k/yr
- Operator time released
- USD 12k/yr
- Indicative control CAPEX
- USD 40k – USD 90k
- Simple payback
- 2–5 months
Carries ~5 t/h and the automatic batching scope into the mill CAPEX model.
Assumptions, formulas & methodology
- Planning estimate only (class 4, roughly ±30%) — it sizes a business case and an RFQ, it is not a quotation or a guarantee of savings.
- Savings bands reflect the gap between typical manual dosing (about ±3% of batch weight) and PLC batching (about ±0.5% macro, ±0.1% micro on a dedicated small-range scale).
- Labour saving assumes 300 production days per year and counts only hours spent weighing, dosing and recording.
- CAPEX bands cover PLC, HMI, batching software licences, panels and commissioning. Field instrumentation, load cells, cabling, civil work and ERP-side development are priced separately.
- Payback is simple payback, before financing cost, tax, duties and inflation.
Four ways to buy feed-mill batching software — compared
Almost every batching quote you receive comes from one of four supply routes. They differ far less on features than on who owns the program, who answers the phone at 03:00, and what it costs to add a recipe or a line in year three. Compare the route first, then the feature list.
| Supply route | Typical form | Strength | Watch out for | Licence model |
|---|---|---|---|---|
| Mill OEM bundled control | Control package quoted by the feed mill equipment supplier, on their standard PLC/HMI platform | Single point of responsibility for mechanical and control commissioning; recipes and interlocks pre-matched to the installed line | Configuration and PLC program often stay with the OEM — confirm ownership and the price of adding recipes, bins or a second line later | Usually perpetual, per-site, bundled in the equipment price |
| Independent automation integrator | Local systems house building on Siemens, Rockwell/Allen-Bradley, Beckhoff or Schneider hardware | Open platform, local support and spare parts, easy to extend across intake, pelleting and load-out later | Feed-specific logic (micro dosing, least-cost recipes, lot traceability) has to be specified in detail — you are buying engineering hours, not a product | Hardware licences plus engineering day-rate; program ownership negotiable |
| Specialist feed batching software | Feed-industry software vendor layered over a PLC, with recipe, inventory and traceability modules | Mature feed workflows out of the box: recipe versioning, lot genealogy, batch reports, ERP interfaces, least-cost formulation add-ons | Subscription and per-seat pricing accumulates; check whether support hours and version upgrades are included | Per-site or per-seat subscription, or perpetual plus annual maintenance |
| Retrofit control on an existing mill | New PLC, load cells and HMI on existing mechanical equipment, phased over shutdown windows | Lowest capital route to batch accuracy and traceability when the mechanical mill is still sound | Survey the existing motor control, cabling and hopper structure first — rewiring and new scale hoppers often exceed the control cost | As per integrator or specialist route, plus a site survey |
Vendor-neutral: HatchMatch does not resell control systems. We issue one written scope to vendors on each route and normalise the offers on a single comparison sheet.
Batching accuracy specifications that belong in the RFQ
An accuracy figure without its scale range is not a specification. Require each bidder to state accuracy per scale, the load-cell class behind it and the calibration procedure that maintains it — then hold those numbers in the acceptance test at commissioning.
| Scale | Share of batch | Working accuracy target | What actually delivers it |
|---|---|---|---|
| Macro scale (grains, meals) | typically 40–100% of batch weight | ±0.5% of batch weight | Driven by in-flight compensation and feeder tuning, not load-cell class alone |
| Minor scale | 1–10% of batch | ±0.2% | Needs its own scale hopper; dosing minors on the macro scale is the most common accuracy failure |
| Micro / premix | under 1% of batch | ±0.1% or better | Dedicated small-range scale or verified hand-add station with barcode confirmation |
| Liquid addition (fat, enzymes) | 1–6% of batch | ±0.1–0.3% | Mass flow or weighed liquid tank; temperature compensation on fat lines |
Indicative engineering targets for planning and RFQ drafting. Confirm achievable tolerances with the supplier against your ingredient list, bin layout and batch size.
Batching and automation price bands by mill capacity
| Mill capacity | Control scope | Indicative band | Usually excluded |
|---|---|---|---|
| 2–5 t/h farm mill | Batching PLC, HMI, recipe management, batch logs | USD 40k – 90k | Load cells, field wiring, MCC |
| 10 t/h commercial mill | Batching plus mixer and dosing control, traceability, basic reporting | USD 70k – 160k | Scale hoppers, instrumentation, civil |
| 20–30 t/h mill with pellet line | SCADA, batching, pellet-line and load-out integration, ERP interface | USD 90k – 250k | Field instrumentation, cabling, spare parts |
| Least-cost formulation module | Standalone optimisation software plus recipe sync | USD 8k – 30k + annual support | Nutritionist services, ingredient matrix data |
Indicative planning figures, not offers. As a cross-check, control and batching normally represent 6–15% of mechanical equipment CAPEX depending on tier.
Scope of automation
Process control hardware (PLC, drives, sensors, scales), SCADA visualization, automatic batching and dosing, formulation management, traceability and integration with ERP and reporting tools.
Feed mill control system architecture
Intake and scale-house control, bin and silo inventory tracking, micro and macro dosing with separate weighing accuracy classes, mixer cycle control, liquid addition, pellet-press and cooler control, and out-loading. Each layer is quoted separately in a proper RFQ so you can compare offers line by line instead of on one lump-sum automation figure.
Feed mill retrofit solutions
Most mills we see are mechanically sound but running obsolete relay logic, unsupported PLCs or manual weighing. A retrofit replaces controls without replacing process equipment: new PLC and I/O, recalibrated or new load cells, VFDs on key drives, modern SCADA and a batching package on top. Phased commissioning keeps production running — typically one or two planned shutdowns rather than a full stop.
Batching and formulation software
Specify batching software on measurable criteria: weighing accuracy per ingredient class, micro-dosing repeatability, recipe version control, batch traceability from intake lot to delivered load, operator audit trail, and data export to ERP or least-cost formulation tools. Grain batching, scale-house and supplier-contract modules are separate line items with most vendors.
Batching accuracy targets that belong in the specification
Working targets: macro ingredients ±0.5% of batch weight, minors ±0.2%, micro and liquids ±0.1% or better on a dedicated small-range scale. An accuracy figure without its scale range is not a specification — require accuracy stated per scale plus the calibration procedure that supports it.
Traceability and feed-safety records
Per-batch retention of recipe version, ingredient lots, actual weights, operator identity, timestamps and deviations, with tamper-evident storage, a defined retention period and exportable audit reports. Confirm the export format satisfies the feed-safety scheme in your market before contract, not during your first audit.
ERP and plant integration
Specify the interface: protocol (REST/API, SQL views, file exchange), the direction of each data flow, and the fields carried. Production orders and recipes in; batch results, consumption, inventory movements and deviations out. 'ERP integration included' without a named protocol is the most expensive vague line in a mill automation quote.
Indicative batching software cost bands
Planning figures only: a batching control package for a small commercial mill typically lands around USD 40,000–90,000 including PLC, HMI, software licences, panels and commissioning. Mid-size mills with load-out and pellet-line integration commonly run USD 90,000–250,000. Field instrumentation, load cells and cabling are usually priced separately.
Commercial terms buyers underestimate
Licence model (perpetual versus subscription, per-seat versus per-site), who owns the PLC program and configuration, remote-support response times and cost, the price of adding recipes or lines later, and how many commissioning and operator-training days are actually included. These decide total cost of ownership far more than the headline licence fee.
